If you have an aluminum pipe then you need an aluminum flange and vise versa.

Ebay has them , you can buy them and cut and put them into the intercooler piping!

2.25" or 2.5" depending on how big your charge pipes are.. aluminum or steel depending on the material they are. This is a little toooo common sense-ish.

ok well i have a hahn stage 2 turbo kit and the pipes are painted black so it's kinda hard to tell what they are made of. but since you know all MINION what are they made of and what size. it's kinda hard to measure when the turbo kit is on the car. not all of us know everything like you

how about put a magnet on the pipe, if it doesnt stick its aluminum.

tap the pipe with... anything... You can tell by sound or by the weight that the pipes were originally. Heavy = steel, rediculously light = aluminum.
As far as diameter goes, it is easy. If you can't judge it by looking at it (which is obvious) take off a single hose clamp with a screw driver or wrench and measure it.
Being a know-it-all and having common sense are two totally different things.

I would bet it is the 2.25 then. Basically if you are a skilled welder then you can grind a litle off the side of the flange that mounts to the pipe or build up the weld a litle to make it work. This weld needs to be air tight. If you are not sure if you have the skill then take it to someone who does. When you show people the BOV you would not want them to notice crappy welds around the flange.

Also it would be pointless to paint stainless steel. If they were going to paint it they would probably use a cheaper metal.

The pipes are mild steel.
