I wanna start building my own custom projector headlamps here soon and i need some advice on where to start here. My main problem is that I don't fully understand how Bi-Xenon projectors work. I do know that it uses a high and low beam inside of one projector, and thats ideal since i have sunfire headlamps and want to keep it at one projector in the housing.
I want to use a projector to that won't cause me to have to really hack up the housing a whole lot. Basically I'm asking what do you recommend that i get.... as far as the projectors, hid kit, ballasts, lenses, etc. It would be cool to keep the 9007 bulb setup to keep most of it plug and play, but hey, I'm new to building something like this so help me out. I'm not new to fabbing and wiring and stuff like that so I'm not a complete newb to this. Basically I just want to do this right the first time and it be of good quality.

If you get a relay harness this will allow you to have a plug and play install using your factory 9007 connection as a switch to turn on the relay to power your HIDs.. this is how both my fogs and headlights are. Plus less chance of messing something up in stock wiring.
Bi-xenon projectors work by using a solenoid when powered(turn on high beams) it activates the solenoid to pull down the cut off shield, this in turn gives more area of projected light uncovered giving you more light higher up then your normal cut off.
As for what projectors to use, Bi-xenon are probably the worst because not only do u have to cut a hole, but you also normally have the solonoid to clear as well which takes up room as well.. I'm using 3" TL projectors and there big.. and to mount them back in the headlight how I wanted I'm actually having to notch and cut into the core support. But to me it is worth it.
Also John Benham has used these a lot but he has these little "No cut" bi-xenon projectors. really small so you wouldn't really have to cut ur headlight. I don't understand how the bi-xenon function works though but they are advertised and show having both a high and low beam. Assuming it just uses a internal magnetic coil to move the shield internally just the solonoid isnt visible.. I dunno, but this would probably be your best bet, plus have angel eyes so another bonus.

Also I would also mention you may not feel the need for High beams either.. a lot don't. This proves to give you a little more room. When Vince(morris) showed me his projectors in his headlight I couldnt grasp for a minute how he was able to mount them to the factory chrome bezel in his headlights where as mine i had to pull that out losing the factory aligning method.. His looked the same size as mine, Then I noticed he didn't have the solenoid on the bottom because his aren't bi-xenon.

Here is a nice little comparision to the factory ripple lens that comes on the projectors, and the clear lens. bottom one is the clear lens. you can see how just changing the lens makes a huge difference in the sharper cut off

This was my main goal, was to cut as big of a hole possible to get the projector to sit flush or even further in the top of the housing
The notching
During the process of welding it shut, after I got it all welded i grinded it nice and applied some seal sealer to finish it off.
And then where I'm at now and have been for like 3months
I need to pull apart the other headlight and start it. then work on vacuum forming shrouds and sealing it up.
So you can go two ways, make it simple and quick or try to make it better then it needs to be and make it more difficult(which you think I went for? lol)
The benefit with the 95-02 sunfire headlights are with the factory lens it hides the internals of the headlights so making it look nice isnt as hard. Yet can still give some awesome results. Even getting clear lens for them, it doesn't seem to bad to make the inside nice.
So now I'm waiting for SickHIDs or w/e to come in and plug in how he can just make you them however you want, which is another option as well for you

Its just a personal preference thing. All the 03+ projectors i see done the projector looks like its right up to the lens and wanting to poke out. gives a bug-eye look and I hate it. I want them back far enough that once I make the shroud, paint it black. The only thing visible is going to be the lens. No chrome trim rings or w/e. Now being far back in the housing, it should shadow the projector as well, making it less noticeable. and in my mind just cleaner and look like a better install. but just my personal preference.
^^yeah it sucks, but once i saw how nice the projector looked sitting so far back I had to do it..
