Hey,
Well just as the title explained, this is what happens when you get bored plus have nothing to do at work plus an idea...





RALLY SUNFIRE!!!!
lol

If this does actually pan out into me buying lights for it, it'll have 2 Hella or Blazer fogs, 2 Hella 500 driving lights, and 2 cornering lights of some kind that I haven't thought of yet.

I thought about adding some more stuff to it so it could be somewhat of a "deer guard" but especially with a car, a grill is almost more likely to hurt the car more in a wreck.

You've spied correctly, lol. I've been workin on that for quite a while now, unfortunately. I need to actually cut it in half or cut some wedges out of it to get the front part line up correctly and I'm partially apprehensive and part is the stuff I need to put it back together is about $40 a "tube".

I'd love to have a light bar for my 04 cav. There's just so many deer here in NC it's not even funny and it'd be nice to actually see them....not to mention if you put enough wattage out there, you could probably cook them before you hit them :p

Well, I got more done, lol.
I got all my mounts made and the bar leveled for the most part. Turns out I'm going to need an upper mount to add some rigidity but luckily that won't be too hard.
I got a gift certificate to walmart from work and turns out they sell Hella lights so I bought a set of Hella 500FF driving lights and a set of fogs. I have yet to make mounts for the fogs.

This is the mount I ended fabbin up. At first I was just going to weld onto my bumper reinforcement but because of room restrictions, me not wanting to have this be permanent, and having no adjustment I figured something out to have it bolt up.
It's actually 4 pieces of angle iron about 1.5" long. The first two pieces I welded together to make the c-channel and then the other two I used to make the "ears" off the c-channel.
The mount is bolted to my bumper reinforcement using 3/8" bolts and nutserts.





This shows the location of the holes for the nutserts. I made the uprights for the bar to go just outside of the little extensions of the bumper absorber. I trimmed a little off the absorber so I could get to the bolts.




Normally nutserts are put in with a special tool but the 3/8" ones are a little too big so these were set using an impact and a cool little combination of bolts, nuts, flat washers, and lock washers. I ended up have two of the nutserts release before they were all the way tightened down so when I finally got all four to hold I added a little weld to hold the nutsert from rotating when the light bar was bolted on.




This is how the mount looks when bolted on.


This is the mount looking from the front of the bumper. The uprights for the bar fit through the opening of the bumper are bolt to the mount.


These are just a couple shots of the bar mounted, the first two via vice grips and the last via actual bolts. These show the mounts I welded on for the driving lights.




And last but definitely not least is with the Hellas mounted and wired up. The wiring is not done by any means, more just a temporary thing to work out the kinks.


I've been driving around for a couple days and have noticed that I definitely need an upper mount. Other than that, I love them. They make a HUGE difference compared to our stock light output. I got flashed once for having them on but I adjusted them a little better the other night and didn't have a single person flash me.

Next will be welding on mounts for the fogs, making final wiring including quick disconnects, and then just final prep and paint.

What color should I paint it?? I'm thinking white or black. I'm also debating maybe getting it bed-lined while we have a truck from work getting one done.

yea that bar stands out (in a bad way) too much.... but i give ya a huge pat on the back for the work!!
